DIY Powder Coating

What, no posts for two whole months ...what gives?! Well, I assure you that I have been progressing the car on several fronts, but I just keep coming up against panel alignment issues and other such demotivating frustrations, hence why I have not posted for a while. To reignite my enthusiasm I decided to focus my energy on something else for a change and thought it would be fun to turn my hand to power coating. I've always loved the way things looked in powder coat, but I didn't actually know anything about the process until doing it. I find that getting actively involved is often the best way to learn. 

To start with I spent an eternity methodically sandblasting and degreasing all of these miscellaneous components:


I then masked off certain areas using high temperature polyester tape and silicone plugs.

A word of caution: I ordered the masking plugs off of eBay whilst at work. I do not recommend searching for the particular key words 'silicone + plug' whilst visible to passing colleagues in an open plan office ...ohh, sh*t! Delete screen, DELETE SCREEN!

Using latex gloves to avoid contamination, I careful packed the parts into a paper lined shoebox and took them half a mile up the road to the workshop of my buddy Chris at 'Moody Moto'. He hand builds some incredible custom chopper motorbikes based around old Ducati engines and is one talented mofo (check out his sublime handiwork here). Anyway, he happens to have a basic powder coat setup and an repurposed domestic oven in his workshop for baking the parts. I bribed him with a pack of beers and set about it.

I hung the parts using conductive wire (thick welding wire in this case) from the removable oven shelf:


I opted for a black (RAL 9005) semi-gloss polyester coating manufactured by Interpon. I was concerned that full 'mirror' gloss might leave the parts looking a bit over-restored, so a more satin finish felt appropriate for my needs. The application of the powder was actually pretty simple. Once the electrode of the gun was attached to the metal shelf, the powder was liberally sprayed over the parts in a wafting motion. The electrostatic process attracts the powder particles to the charged parts leaving a layer of powder evenly distributed across the surfaces. I did it in 3 batches to avoid overcrowding and to ensure I could angle the gun sufficiently to coat all of the parts sufficiently:


Carefully the fragile dry coated parts were transferred to the preheated oven and were baked at 180 degrees for around 20 mins. Here is the magic result:

I am beyond pleased at the outcome as the cured finish exceeded my expectations. About 85% of the parts came out faultless and the remainder will need some minor touching up. Not bad for a first go! I have plenty of powder left and a few more parts that I think I will blast and coat in the near future; it would be rude not to!

Vinegar, rinse, blast, paint, repeat...

After a lot of experimenting I have finally settled on a method for taking rusty components and transforming them back to good-as-new. It all starts a lot of vinegar, citric acid powder and a Bristol City council recycling bin:


I came across this method after reading through an amazing build thread over on Volkszone, so full credit to Andy Sweeney (aka: Last Triumph) for originally sharing this idea.  Basically, once the vinegar and citric powder have been mixed, you simply submerge the dirty components in the acid bath as they are, close up the bin lid and wait. Over the course of a week or so the solution dissolves the grease, dirt and much of the rust. 

A word of warning in case anyone reading is considering doing this; the vinegar bath should be used on components that do not have a structural purpose. This is due to potential embritllement, which could compromise the integrity of such parts. So, no suspension, steering boxes etc!

The results straight out of the bath are impressive... Here is a before shot:

However, when I put a second batch of components in the vinegar solution I unintentionally left them in a bit too long (summer is full of distractions and tangents!). When I pulled them out I was baffled to find that they were covered in a stubborn residue like a coral reef:




I am unsure if this is the result of the sediment from the previous components that were cleaned or simply what happens when you leave metal parts submerged for too long. I guess another possibility is that the citric acid powder and vinegar somehow breaks down or alters over time?

Unexpected coral reef cultivation aside, the parts are then rinsed in water and any loose dirt is cleaned off with petrol and a toothbrush or wirebrush:


The parts then go into the blast cabinet and without that stubborn coating of several decades worth of accumulated crap encasing everything, it only takes a minimal amount of time before they are done. Not only does this process remove the last traces of rust, but also provides a perfect key to the surface ready for paint:


Its then a case of masking (if required), mixing up some Mastic 121 and painting it on using a regular brush:

The Reddening!

Pushed on with cleaning the inside of the shell this week. Finished stripping the crud off of all the fiddly areas in and around the boot section and gave it all the usual lick of primer:



Then moved onto the rear quarters. Made quite a mess when the grinder/wirebrush combo came into contact with the insulation material that was attached to the inner side of the outer skin:


The mashed-up residue got everywhere and because it is sticky by its own nature it had a habit of bonding itself to everything it landed on - including my head! Was quite a satisfying task though in a strange way. Once again, all the bare-metaled areas received a liberal coat of primer: 


Having grown sick of the sight of the awful patched-up area on the drivers side rear crossmember, I decided to action.... of the angle grinder kind:




I know it doesn't look like much of an improvement, but at least I have revealed what is left of the original metal and most significantly I have some good reference points to work off when I come to fabricating new patches. So, here's how things are currently looking in the back:

Dismantling the front beam

I decided to dismantle the front beam this past weekend in preparation for cleaning, painting and possibly narrowing: 




First up was the removal of the grease caps, which popped out easily enough with some gentle coxing of a flat-headed screwdriver: 



Once the nuts and washers had been taken off of the greasy spindle the outer casing of the drum brake came away without too much fuss: 




After undoing the three inner bolts the drum brake backing plate came free. Both sides came apart without any drama: 



I then removed both shocks, which were simply secured by bolts at the top and bottom:



Another two bolts later I had the steering damper detached:




The tie rods required a bit more persistence and preparation. I found that wire brushing the nut and exposed thread followed by a liberal drenching of WD40 (penetrating fluid) was the best method:





The above approach worked for all but one tie rod end (why is there always one little stubborn bugger?!). Frustratingly the thread started spinning freely before I had got the nut off. I found that no amount of clamping with the vice grips would hold the thread tightly enough to that damn nut to turn again. After some time and perseverance I decided that I would sacrifice the track rod end as I was considering replacing them all anyway. So, out came the angle grinder:




I then cleaned up the treads of the steering box and removed the unit with ease:





After loosening the clamping bolts I was able to tap out the link pins, which allowed for the removal of the spindles:





After removing the outer nuts and cleaning out the accumulated crap inside the allen key cavities, I loosed the threaded pin which holds the torsion leaves in place:




The torsion arms were then free to be removed:




Just for fun I set up an exploded view of the individual components that make up the front beam:

Deck lid clean-up


This past week I have been stripping the deck lid amongst other odd jobs; such as improving the lighting situation in the garage because the days are getting increasingly shorter! As with the front wing the deck lid had been taken back to bare metal previously and left without any protection (I still don’t know what possessed me to do that!). Surface rust:

As previously noted, it is all in good shape apart from one small area that will require a repair patch. I also want to weld up the three badge holes as I know that these are not original. 

I will also be switching the number plate light from the early ‘popes nose’ type back to one that is correct for the year.

The back of the panel took quite a while to sort out because of all the hard to reach areas:

Miscellaneous chassis parts

I have been feeling under the weather all this week, so i've not getting much accomplished. Having said that, I have still been popping down the garage and spending a couple of hours each evening on cleaning up some of the chassis parts. Here we have a comparison between an untouched spring plate and one that has just been cleaned and primed:
